First, pre-weld preparation is crucial. The surface of the aluminum must be thoroughly cleaned to remove any oxide layer or contaminants. This can be done either chemically or mechanically. Chemical cleaning typically involves using a sodium hydroxide solution (6% to 10% by volume) at around 70°C for about 30 seconds, followed by rinsing. Then, the part is dipped in 15% nitric acid at room temperature for one minute to neutralize the surface. After thorough washing with warm water and drying, the aluminum should appear as a dull silver-white color.
Mechanical cleaning methods such as grinding with pneumatic or electric tools, or using scrapers and brushes, are also effective. For thin oxide layers, a copper brush with a diameter of 0.25mm can be used. It's important to perform the welding immediately after cleaning. If the cleaned surface is left for more than four hours, it should be re-cleaned before proceeding.
Next, determining the correct assembly clearance and tack welding distance is vital. During welding, the aluminum expands due to heat, which can reduce the gap between the pieces. If the initial gap is too small, overlapping may occur, leading to increased surface roughness and deformation. Conversely, an excessively large gap can make welding difficult and increase the risk of burn-through. Choosing the right gap size helps minimize distortion. Experience has shown that different joint thicknesses require specific parameters, which are summarized in Table 2 for reference.
Selecting the appropriate welding equipment is another critical step. Tungsten Inert Gas (TIG) welding is commonly recommended for aluminum due to its precision and control. This method uses an arc generated between the tungsten electrode and the workpiece, protected by argon gas. The alternating current allows for both direct and reverse polarity during each cycle, helping to stabilize the arc and effectively remove the oxide layer on the surface of the metal, resulting in a clean and visually appealing weld.
For filler wire, 301 pure aluminum or 311 aluminum-silicon wires are typically used, depending on the application. The welding technique usually involves a left-hand approach, with the torch held at a 60° angle to the workpiece. However, for thicker materials (over 15mm), a right-hand technique is preferred, with the torch at a 90° angle.
When the wall thickness exceeds 3mm, a V-shaped groove with an included angle of 60° to 70° is recommended, with a gap not exceeding 1mm. Multi-pass welding is then performed. For thinner sections (less than 1.5mm), no groove or gap is needed, and no filler wire is required. When welding fixed pipe butt joints, for example, a 200mm diameter pipe with a 6mm wall thickness, a 3–4mm tungsten electrode, 220–240A current, and a 4mm diameter filler wire with 1–2 passes are typically used.
